That's probably what's going to happen. Manufacturing for 300 dollars isn't probably going to happen, especially since the machines you'll want to work with are incredibly expensive and "borrowing it" to make your chassis isn't really an option (the longer that machine isn't doing anything...
If we're talking flat metal then you're probably going to want to look more into cold-formed manufacturing. I can't give you a price estimate since this isn't my specialty (unless we're talking the strength and design of a steel beam for construction purposes).
Check with a local CNC Shop. Problem is CNC will also be expensive.
Tldr: Don't expect it cheap if you're planning on manufacturing at an individual unit level.
Yep. I do have a Plex server up running on a 1 TB Hard drive. It's not bad, but I've basically stopped using it since I've been watching more and more shows and movies on Netflix.
Also it doesn't hurt that I really don't watch a lot of TV or movies.
Yeah while more people are focusing on Kimsufi, I believe there's a very small amount of SYS BHS servers available to begin with. So I wouldn't really count on getting any actually in stock for a while.

Unless someone else has a SYS Server they're willing to rent out to you, I'd say you're out of luck.

Hm. You know what. What's everyone doing with their Raspberry Pis? While having automatic door closers and all that stuff is cool, I mostly am looking for a better purpose for my raspberry pi!

Good call. Just letting you know though, these servers don't require rails. They're the 1/2 depth 2 U servers Fran was giving out for free. They're the ones that simply get bolted on (or screwed on) to the rack if I recall correctly (mine simply moved maybe 30 yards at max).
